zoneCONTROL

Jungheinrich

zoneCONTROL is a modular radio-based assistance system for the local control of various fault causes in intralogistics. It provides extensive information and intervention options in the warehouse and on the truck. These functions can be freely combined with each other and adapted to specific trucks, so tailor-made solutions can be created for very different applications according to customer requirements using a set of standard components and software configuration.

Description

zoneCONTROL comprises a stationary radio beacon in the warehouse, a radio component and the assistance display on the forklift as well as a radio module for employees. The radio beacon generates a radio field in which, depending on the distance to the equipped trucks and persons, actions are triggered at the beacon, the forklift or on the assistance display or warnings are shown to the operator on the display.

The radio beacon is connected, for example, with a hall gate controller to ensure it is only opened when an equipped and authorised truck approaches. Similarly, connected traffic lights or warning lights can be used to warn the surrounding areas. On the forklift side, crawl speed can be activated when approaching the radio beacon. This allows to effectively implement ramp protection or protect a confusing, accident-prone area. Icons can also be used to alert the operator to hazards or prohibitions, e.g. limited headroom or restricted areas. A conditional collision warning can trigger a situation-specific intervention. This means that if there are forklifts or people in the same zone, a warning or truck intervention will be activated, otherwise free movement continues.

These options can be activated simultaneously, configured at different distances and adapted so that only the desired trucks respond. Thanks to intelligent software, it is possible to respond to a variety of fault causes and risks in the warehouse – always with the same hardware.

Innovations

The functional scope and flexibility of zoneCONTROL facilitate situation-oriented and precise mitigation of problematic areas in the warehouse – by warning the surrounding environment or informing the operator, by intervention in the truck or a combination of all these options. This works with different activation distances to the beacon and is activated for the trucks or situations it concerns and where intervention is required. Where a warehouse manager may have previously had to use five different special solutions for five problems, zoneCONTROL has one solution for these five problems. And this solution is adjusted every time to fit exactly – for the forklift truck and the situation.

As the system can be delivered on new trucks as well as retrofitted on existing trucks, excellent coverage of the goods traffic in the warehouse is guaranteed. The system does not require a central server; all information and response instructions are retained locally in the warehouse. In addition, the installation does not require an extensive network architecture. It is sufficient to mount the radio beacon, which is configured via radio with an equipped forklift truck in the vicinity via the assistance display.

There is no comparable product on the market with this functional range of display and intervention options, combinability and individual adaptability of the functions.

Market relevance

The product is of most relevance to producing companies in industry. Here you often find established structures in relatively old and crooked buildings. Many accident risks lurk in such an environment – from obscured T-junctions to low clearance heights or sagging pipes with a risk of collision for high masts or goods. These danger zones can be effectively mitigated using zoneCONTROL – by warning the operator via information icons and, on closer approach, by intervention in the handling of the truck. For logistics and retail, other functions offer great benefits such as ramp protection by activating crawl speed in the loading area or the connection to traffic lights on the loading dock to signal to the HGV driver that a forklift is still in the danger zone and they cannot yet drive off. Irrespective of the industry, areas where forklifts and passenger traffic interact are always dangerous. Here, zoneCONTROL offers effective support to reduce the risk of accidents.

Assistance systems become increasingly important as traffic density increases and the number of inexperienced or untrained operators drive the trucks. These warehouses are the most important target group for zoneCONTROL, but even experienced operators can become careless, leading to serious consequences. zoneCONTROL also offers important assistance here.

Customer benefits

The trade-off between safety and efficiency is a key driver in intralogistics: On the one hand, goods should be transported quickly from A to B, on the other hand, neither bystanders nor goods, forklift trucks, warehouse equipment or HGVs should be damaged. Previous solutions usually have a non-specific effect on every truck and in every area, i.e. previous solutions generally limit the speed in the hall, while less productivity-reducing solutions such as warning signs, mirrors or warning tape do not slow down the flow of goods, but usually also do not have the desired binding effect on the operators.

Due to the very specific intervention options – only for the target trucks, only as far as necessary and only where necessary – zoneCONTROL succeeds in largely eliminating this trade-off between productivity and safety. Another advantage: It is not necessary to install several different individual solutions for different problems, which may block the operator’s view or distract them due to a lack of coordination of the systems. With the assistance display, zoneCONTROL has a fixed location in which safety-relevant information is processed and displayed to the operator.

The platform of the assistance display is also the display medium for installed camera systems on the forklift truck, so that zoneCONTROL and addedVIEW – another new assistance system from Jungheinrich – can be operated simultaneously on the same display.

Test report

Warehousing processes are becoming increasingly dynamic and complex, increasing the risk of accidents. Technical tools can help. They identify critical situations in advance and minimise risks. With zoneCONTROL, Jungheinrich introduces a universal solution with numerous possibilities to make every warehouse situation-specific safer and at the same time increase efficiency on the floor.

The system consists of one or more stationary radio beacons, one or more mobile components on the truck and/or for pedestrians and an assistant display. There is no need for a comprehensive IT infrastructure. The radio beacons can easily be connected to the existing power supply. No special knowledge or expert assistance is required. One radio beacon per situation is sufficient.

The radio beacons and components communicate continuously with each other and give a warning signal as soon as a dangerous situation threatens to arise. These warnings appear as pictograms on the truck display, if necessary several signals (up to 8) appear simultaneously. The warnings can also be issued in other ways, for example by means of flashing lights or acoustically. In addition to issuing warnings, it is also possible to manage traffic junctions. For example, the maximum speed can be automatically reduced in the event of heavy traffic.

The same radio beacons can also be connected to the control module of a hall gate, so that it only opens when an authorised truck approaches and remains closed to unauthorised trucks. The driver of the relevant unauthorised truck is then notified on his display. If required, the speed can also be automatically reduced. Traffic lights or warning lights can also be connected to the radio beacon to inform the people around.

All ingredients can be cleverly combined and adjusted, for example, to the traffic density at a specific location. Moreover, it is not necessary to configure all trucks separately. The settings are automatically communicated to all trucks via the radio beacons. If an exception is desirable for one truck, this can still be set via the truck itself.

The system can also be used for all trucks, current or new and regardless of brand or type. All functions of zoneCONTROL can be covered with the same components. This makes it possible for the first time to easily adapt the system to changes in the warehouse or expansion of the truck fleet.

In addition, the new assistance system does not require a central control unit. It is also not necessary to create a separate server network. Each individual radio beacon can be easily and individually configured. In this way, a situation-specific safety improvement is achieved at critical points in the warehouse or on the production floor. An additional advantage is that the display can also be used for other future assistance systems. During the IFOY Test Days, the test team experienced how easy it is to set up and adapt the system. The testers were also convinced by the promised accuracy and reliability.

IFOY test verdict

zoneCONTROL is scalable and can be flexibly adapted to the specific situation in the warehouse, as was evident during the IFOY Test Days. In a sense, the solution forms one large toolbox, containing all the tools needed to make every conceivable risk situation safer and more efficient. Because all functionalities are bundled in one system, it is no longer necessary to ‘fill up’ trucks with unnecessary displays and systems that limit the driver’s view and ultimately have a negative effect on safety in the warehouse.

Market Relevance

The zoneCONTROL software is a radio-beacon based assistance system for the drivers of industrial trucks, which uses stationary radio beacons to identify local obstacles or danger points and transmitters carried by persons to indicate their presence in their immediate vicinity. An assistance display is mounted on each vehicle. The system can trigger actions at permanently installed devices (traffic lights, warning lights or automatic gates) as well as on the vehicle (displays, warnings or intervention in vehicle control, such as speed limits). Radio location and data transmission uses ultra wide band (UWB). The system has a modular structure and can manage a large number of stationary anchors, mobile transmitters and assistance displays on the vehicles. zoneCONTROL can even in well-organized operations mitigate unavoidable danger points and achieve an increase in efficiency in operation if the communication between the drivers alone is no longer sufficient. Therefore, the system has a good market relevance.

Customer Benefit

On the one hand, the product benefits result from the avoidance of accidents and damage. On the other hand, the benefits come from process improvements, such as priority rules to increase throughput at intersections or the avoidance of blockages caused by parked load carriers. Background: zoneCONTROL blocks the setting down of the load handling device of a vehicle in configured zones. Since the assistance display is available both as original equipment and as retrofit, the system can also be used with existing vehicles in mixed fleets.

Degree of Novelty

Technologically comparable systems have already been implemented with UWB in the industrial truck sector but also in other sectors. However, the range of functions and the user-friendly implementation are new for the material handling equipment market. The user can have a large number of actions configured by service technician of Jungheinrich. The settings are made directly on site and can be transmitted to other trucks via the local radio link. Although radio-based assistance systems have already been launched on the material handling equipment market and therefore do not represent an innovation in themselves, the scope of the functions and their implementation represent a novelty.

Functionality / Type of Implementation

In the demonstration, the technology proved to be effective. The supplier was also able to provide arguments for the known limitations of the UWB principle (shading, absorption) as to how Jungheinrich fitters can mitigate or circumvent such limitations by expert installation of the stationary anchors. The design and construction of the components show a high level of professionalism and promise durability. The large number of configurable monitoring cases and possible actions demonstrate the flexible usability of the system.
